A cheese client used paper-plastic composite bags with a 6-month labeled shelf life, but the bags started leaking after just 3 months on the shelf, resulting in 500,000 in lost product value. This article details how to select among 4 composite material structures — paper-plastic / aluminum-plastic / paper-aluminum-plastic / co-extruded film — across 4 scenarios: food, cosmetics, pharma, and pet food. 3 real cases of rework from wrong composite layer selection: cheese packaging leaking, pet food molding, pharma moisture absorption.

In November 2024, a cheese client came to us. The client said:

"We previously used paper-plastic composite bags with a 6-month shelf life label, but they started leaking after just 3 months on the shelf. After switching to pure aluminum foil composite, the shelf life reached 12 months — the cheese product lost in between was worth 500,000."

This is the cost of choosing the wrong composite material. Before a packaging printer takes a composite packaging order, it must understand the real data behind the 4 types of composite material structures.

Structure Type 1: Paper-Plastic Composite (Paper + PE / Paper + PP)

Structure: paper / adhesive / plastic layer. Common uses: food outer bags (such as flour bags, candy bags), cosmetic box outer seals.

Performance data:

 • Oxygen transmission rate: 100-500 cm³/m²·day·atm
 • Water vapor transmission rate: 5-15 g/m²·day
 • Shelf life contribution: 3-6 months (short shelf life)

Applicable scenarios: dry foods (flour, nuts, candy), short-term cosmetics. Cost: 1.5-3 yuan/m², the cheapest among the 4 structures.

Printer note: the key to paper-plastic composite is PE thickness. Generally 30-50μm PE can meet short-term freshness needs; exceeding 50μm increases cost without noticeable improvement in freshness.

Our printer's recommendation: paper-plastic composite orders must confirm 3 things: 1) paper grammage (typically 80-120g/m²); 2) PE thickness (30-50μm); 3) adhesive type (standard glue or heat-resistant glue).

Structure Type 2: Aluminum-Plastic Composite (PET / Aluminum Foil / PE)

Structure: PET (outer layer) / adhesive / aluminum foil (middle layer) / adhesive / PE (inner layer). Common uses: coffee capsules, milk powder bags, cosmetic tubes, pharma packaging.

Performance data:

 • Oxygen transmission rate: <1 cm³/m²·day·atm (aluminum foil layer provides complete barrier)
 • Water vapor transmission rate: <0.5 g/m²·day
 • Shelf life contribution: 12-24 months (long shelf life)

Applicable scenarios: food, cosmetics, and pharma products requiring long shelf life. Cost: 5-10 yuan/m², the best barrier but most expensive among the 4 structures.

Printer note: the key to aluminum foil composite is aluminum foil thickness. Generally 7-9μm aluminum foil meets barrier requirements; too thick (>12μm) will instead make the composite bag brittle and prone to leaking.

Our printer has encountered 3 typical problems in aluminum foil composite orders: 1) aluminum foil pinholes (caused by uneven foil thickness); 2) insufficient inter-layer bond strength (<2 N/15mm); 3) insufficient heat-seal temperature (standard 130-150°C). All 3 problems lead to leaking.

Structure Type 3: Paper-Aluminum-Plastic (Paper / Aluminum / PE)

Structure: paper (outer layer) / adhesive / aluminum foil (middle layer) / adhesive / PE (inner layer). Common uses: liquid packaging (such as Tetra Pak), high-end food gift box inner bags.

Performance data:

 • Oxygen transmission rate: <1 cm³/m²·day·atm
 • Water vapor transmission rate: <1 g/m²·day
 • Shelf life contribution: 6-12 months (liquid food)

Applicable scenarios: liquid milk, juice, cheese. Cost: 8-15 yuan/m², higher than pure aluminum-plastic composite (one extra paper layer).

Printer note: paper-aluminum-plastic cannot use standard glue; heat-resistant glue must be used — for example, Tetra Pak uses polyurethane glue that withstands 121°C sterilization for 30 minutes.

In August 2024, one of our Tetra Pak contract-manufacturing clients used standard EVA glue; after 121°C sterilization the glue detached and the entire batch of 30,000 packages was returned. After switching to polyurethane glue, the pass rate reached 100%.

Structure Type 4: Co-extruded Film (PE/PA/EVOH Multi-layer Co-extrusion)

Structure: multi-layer plastic co-extrusion molding (typically 5-9 layers). Common uses: meat vacuum packaging, pet food bags, pharma IV bags.

Performance data:

 • Oxygen transmission rate: 5-50 cm³/m²·day·atm (depends on EVOH layer)
 • Water vapor transmission rate: 1-5 g/m²·day
 • Shelf life contribution: 6-12 months (medium shelf life)

Applicable scenarios: vacuum packaging, modified atmosphere packaging. Cost: 3-8 yuan/m², cheaper than aluminum-plastic but more expensive than paper-plastic.

Printer note: the key to co-extruded film is the EVOH layer ratio. EVOH content below 10% provides essentially no barrier (transmission rate 200+ cm³/m²·day·atm); only content above 20% delivers a clear barrier effect (transmission rate <20 cm³/m²·day·atm).

3 Real Cases of Rework from Wrong Composite Layer Selection

 1. Cheese packaging leaking: the client chose paper-plastic composite, and leaking started at 3 months of shelf life. After switching to pure aluminum-plastic, shelf life reached 12 months. Lost product value: 500,000.
 2. Pet food molding: the client chose a standard PE bag (not a composite structure), and the pet food molded within 1 week after opening. After switching to PET/aluminum foil/PE composite, shelf life reached 18 months.
 3. Pharma moisture absorption: the client chose co-extruded film but EVOH content was only 5%, and the pharma tablets absorbed moisture within 1 month. After switching to co-extruded film with 25% EVOH content, shelf life reached 24 months.

4 Iron Rules for Printers Taking Composite Packaging Orders

 1. Clarify the product's shelf life requirement: 3-6 months → paper-plastic; 6-12 months → paper-aluminum-plastic or co-extruded film; 12-24 months → aluminum-plastic is mandatory
 2. Clarify the product form: solid food → paper-plastic; liquid food → paper-aluminum-plastic; vacuum packaging needed → co-extruded film
 3. Confirm aluminum foil thickness: 7-9μm aluminum foil is standard; >12μm requires separate quotation
 4. Third-party testing: for high-barrier orders, require the client to provide an actual oxygen transmission rate test report; the printer selects according to the spec sheet

FAQ

How to choose between paper-plastic composite and aluminum-plastic composite?

It depends on shelf life. For dry food with 3-6 month shelf life, choose paper-plastic (cheaper). For 12-24 month long shelf life, choose aluminum-plastic (better barrier). For liquid cheese, choose paper-aluminum-plastic.

What is the right aluminum foil thickness?

7-9μm is standard; exceeding 12μm will make the composite bag brittle and prone to leaking. Orders requiring thicker foil need separate quotation and separate sampling.

What EVOH content in co-extruded film is effective?

EVOH content below 10% provides essentially no barrier (transmission rate 200+ cm³/m²·day·atm); only above 20% delivers a clear barrier effect (transmission rate <20 cm³/m²·day·atm).

What causes composite bag leaking?

Three common causes: 1) insufficient heat-seal temperature (standard 130-150°C); 2) composite glue not cured (inter-layer PE bond strength <2 N/15mm); 3) aluminum foil pinholes (prone to occur when foil >9μm). Printers should check each item one by one.

Can composite packaging be recycled?

It depends on the structure. Paper-plastic composite is recyclable (paper and PE separated for processing); aluminum-plastic composite is difficult to recycle (co-extruded film is even harder). Printers should be rigorous in environmental claims and must not say aluminum-plastic is biodegradable.
