3 real cost gaps in double-layer gift box structures: box body materials / insert structure / finishing processes. Double-layer gift boxes cost 90-100% more than single-layer boxes, with 3 quote tiers (500 / 2000 / 5000 units) + the 3 most common pitfalls customers fall into.

One month before the 2024 Mid-Autumn Festival, a high-end tea client in Zhejiang contacted us: "I need a double-layer gift box — the upper layer holds tea canisters for display, and the lower layer holds tea ware for storage. When the customer opens the box, the upper layer is a refined display space, and the lower layer is a practical storage space. Can you quote it?"

I said: "Yes. But let me ask you a few questions first — should the upper display space be visible right when the lid is lifted, or does it need to be pulled out? Should the lower storage space be a drawer-style or a flip-lid style? Do you need a divider between the two layers?"

The client couldn't answer, only saying: "I'll send you a picture — just follow it."

The picture showed a double-layer heaven-and-earth cover box, with an open display tray on the upper layer and a drawer-style storage space on the lower layer. Five years ago, this box type was still considered a "specialty shape." By 2024, it has become one of the "mainstream designs" for high-end gift boxes.

A double-layer gift box is not "just a bigger box"

Many clients assume a double-layer gift box simply means "making a single-layer box a bit thicker." This is a misconception.

Single-layer gift box: only one storage space (box body + insert), and the product is visible directly after the lid is opened.

Double-layer gift box: two independent spaces (upper display + lower storage), with a divider or supporting structure between the two layers. The insert design, dimensions, and materials of the two layers may be entirely different.

For example: a single-layer heaven-and-earth cover box opens with "lift lid → see insert → take out product." A double-layer heaven-and-earth cover box opens with "lift lid → see upper display → lift upper layer → see lower storage → take out product."

Each additional step in the opening sequence significantly increases the structural complexity of the box body, and the material and process costs rise accordingly.

3 Real Cost Categories

Cost Category 1: Box Body Materials

Single-layer gift box body materials: 1 sheet of greyboard + 1 sheet of face paper + 1 sheet of inner lining paper.

Double-layer gift box body materials: 2 sheets of greyboard (1 per layer) + 1 sheet of face paper + 1 sheet of inner lining paper + 1 sheet of divider paper + 2 sheets of structural support paper.

Taking a 5,000-unit gift box order as an example, the box body material cost gap:

Single-layer gift box (300mm × 200mm × 80mm): greyboard cost ¥15,000, face paper cost ¥8,000, inner lining paper cost ¥3,000, total ¥26,000.

Double-layer gift box (300mm × 200mm × 160mm, upper 80mm + lower 80mm): greyboard cost ¥26,000, face paper cost ¥9,000, inner lining paper cost ¥4,000, divider paper cost ¥3,000, structural support paper cost ¥4,000, total ¥46,000.

Cost gap: the double-layer gift box costs ¥20,000 more than the single-layer box (approximately 77%).

Cost Category 2: Insert Structure

Single-layer gift box insert: 1 piece of EVA / EPE / vacuum-formed insert.

Double-layer gift box inserts: 2 independent inserts (upper display insert + lower storage insert).

Taking a 5,000-unit gift box order as an example, the insert cost gap:

Single-layer gift box insert (EVA with flocked fabric covering): ¥6 per unit, ¥30,000 total for 5,000 units.

Double-layer gift box insert (upper EVA flocked display tray + lower EVA shockproof storage tray): upper ¥8 per unit + lower ¥6 per unit = ¥14 per unit, ¥70,000 total for 5,000 units.

Cost gap: the double-layer inserts cost ¥40,000 more than the single layer (approximately 133%).

Cost Category 3: Finishing Processes

Single-layer gift box finishing: face paper printing + face paper lamination + greyboard mounting + die-cutting + forming + insert fitting.

Double-layer gift box finishing: face paper printing + face paper lamination + greyboard mounting (1 pass per layer) + divider forming + die-cutting (1 die set per layer) + forming (1 pass per layer) + insert fitting (1 pass per layer).

The additional finishing cost mainly comes from "one extra mounting pass, one extra die-cutting set, and one extra forming pass."

Taking a 5,000-unit gift box order as an example, the finishing cost gap:

Single-layer gift box finishing: ¥8 per unit, ¥40,000 total for 5,000 units.

Double-layer gift box finishing: ¥12 per unit (one extra mounting pass, one extra die-cutting set, one extra forming pass), ¥60,000 total for 5,000 units.

Cost gap: the double-layer finishing costs ¥20,000 more than the single layer (approximately 50%).

3 Quote Tiers

Using a 300mm × 200mm × 160mm double-layer gift box (upper 80mm + lower 80mm, upper EVA display tray + lower EVA shockproof storage tray) as an example:

500-unit order quote: ¥75-95 per unit (small order volume, high fixed-cost ratio).

2,000-unit order quote: ¥60-78 per unit (medium order volume, fixed costs begin to dilute).

5,000-unit order quote: ¥48-62 per unit (large order volume, fixed costs fully diluted).

Compare with the same-sized single-layer gift box (300mm × 200mm × 80mm):

500-unit single-layer quote: ¥38-52 per unit. 500-unit double-layer costs 96% more than 500-unit single-layer.

2,000-unit single-layer quote: ¥30-40 per unit. 2,000-unit double-layer costs 95% more than 2,000-unit single-layer.

5,000-unit single-layer quote: ¥24-32 per unit. 5,000-unit double-layer costs 94% more than 5,000-unit single-layer.

Gap pattern: a double-layer gift box costs 90-100% more than a single-layer gift box, and this gap does not shrink as the order volume increases. This is because the fixed-cost ratio of "materials + inserts + finishing" is much higher in double-layer boxes than in single-layer boxes.

The 3 Most Common Pitfalls Clients Fall Into

Pitfall 1: Underestimating Material Costs

Clients assume a double-layer gift box is just "a bigger box," so the quote should only be 30-40% higher than single-layer. The actual gap is 90-100%. After receiving the printer's quote, clients are often shocked.

Suggestion: before quoting, printers should proactively inform clients that "a double-layer gift box costs about 2× a single-layer box," so clients are mentally prepared.

Pitfall 2: Underestimating Lead Time

The lead time for a single-layer gift box is typically 7-10 days. The lead time for a double-layer gift box is typically 12-18 days (one extra mounting pass, one extra die-cutting set, one extra forming pass). If clients place the order expecting a single-layer lead time, they will find the delivery delayed.

Suggestion: printers should clearly state "double-layer gift box lead time 12-18 days" on the quote sheet instead of reusing the single-layer lead time.

Pitfall 3: Underestimating Sampling Fees

The sampling fee for a single-layer gift box is typically ¥300-500. The sampling fee for a double-layer gift box is typically ¥800-1,500 (multi-layer structures require separate sampling and multiple adjustments). If clients only budget for the single-layer sampling fee, they will find the sampling cost exceeds budget.

Suggestion: printers should clearly state "double-layer gift box sampling fee ¥800-1,500" on the quote sheet instead of reusing the single-layer sampling fee.

3 Typical Double-Layer Gift Box Structures

Structure 1: Double-Layer Heaven-and-Earth Cover Box

The upper layer is an open display tray; the lower layer is a covered storage space. Opening sequence: lift box lid → see upper display → lift upper layer → see lower storage.

Applicable scenarios: high-end gifts (tea, health products, gift-box wine), where the client wants a "ceremonial" unboxing feel.

Cost tier: high-end (5,000-unit quote ¥55-70 per unit).

Structure 2: Double-Layer Drawer Box

The upper layer is a drawer-style display space; the lower layer is another drawer-style storage space. Opening sequence: lift box lid → slide out upper layer → slide out lower layer.

Applicable scenarios: tiered gifts (jewelry boxes, cosmetics sets, cultural-creative gift boxes).

Cost tier: mid-to-high end (5,000-unit quote ¥50-65 per unit).

Structure 3: Double-Layer Flip-Lid Box

The upper layer is a flip-lid display space (left-side flip lid), and the lower layer is a right-side flip-lid storage space. Opening sequence: lift box lid → flip upper layer → flip lower layer.

Applicable scenarios: dual-product gift boxes (e.g., tea canister + tea ware set, cosmetics + tool set).

Cost tier: mid-range (5,000-unit quote ¥45-60 per unit).

The 1 Sentence Every Printer Owner Should Say

"A double-layer gift box costs about 2× a single-layer box, and the lead time is 5-8 days longer. If you want to save cost, consider a simplified structure of 'upper display + lower open,' which can bring the unit price down to about 1.5×. If you want the most premium unboxing experience, you can choose a double-layer heaven-and-earth cover with independent inserts for both layers, which brings the unit price up to about 2.2×."

After saying this, clients can choose different design tiers based on their budget, avoiding later pricing disputes.

3 Improvements for the Printer's Quote Sheet

Improvement 1: List double-layer gift boxes as a separate quote line item. Instead of just writing "Gift box ¥X," specify "Double-layer gift box (Structure 1 / Structure 2 / Structure 3) ¥X."

Improvement 2: Clearly specify "the material and unit price of the upper and lower inserts." Clients often assume "the upper and lower inserts are the same," but in reality they may use different materials (upper EVA display + lower EPE shockproof).

Improvement 3: Clearly specify "sampling fee and lead time." The sampling fee and lead time of a double-layer gift box are both higher than single-layer, so these should be listed separately on the quote sheet.

The Zhejiang tea client ultimately chose "double-layer heaven-and-earth cover box + upper EVA flocked display tray + lower EPE shockproof storage tray," with a quote of ¥62 per unit for 5,000 units, totaling ¥310,000. Sampling fee ¥1,200, lead time 15 days. The client finalized the design after 3 sample rounds and was very satisfied with the final gift box, placing a second order.
